The clutch on my project 1991 DT125r is not working as i found out today after a quick engine run!. I pull in the lever and the gearbox and clutch are not seperating??? i have wound out adjusters to full so cable is tight and clutch actuating lever is pretty far forward and it is still not disengaging. Any ideas lads ??? looks like the r/h casing is going to have to come off anyway but not sure what to look for.

standard piston fitted so hope thats not the issue. Guess i will be busy Friday now then :(
I do remember slckening the lock nut and turning the centre to get the actuating lever that the cable fits to, to align with the index mark, have i gone wrong there?

Ok if they have stood for a while all th oil drains out from between th plates and they stick together, before you take the side off try puttin it in gear and pushin the bike back n forth to free them up ,but it is strange if u can pull the clutch easily but it's just not disengaging but the arm and cable are moving then I would say the ball bearing that goes between th push rods is missing ,hope this helps man let us know how u get on
Ps: when u try to free them make sure your ignition is off haha ,and try with and without the clutch pulled , just a word of warning tho don't start it again until it's sorted as it could be the locknut from th clutch adjuster has come off
Typical, back to work tomorrow so won't be able to look until Friday :(, hope it is not too badly damaged if that is it! only thing is that it feels under clutch spring pressure so would that rule it out?
Ok this bike is 1991 on paper ,what are the first few numbers on th vin as upto 1990 the standard bore is 56.40 then after that they were 56.00 urs could be a 1990 model reg-ed in 91 (had this before ) this would give you a 0.40 difference ,so a standard piston for 91 will be too small for a 90 model ,nev knows the year of manufacture just by th numbers and can clarify model year (not reg-yeah) ,come on nev do yer magic fella
Ok spoke to nev ,he said urs is same as his 1991 so should have 56.00 std bore ,do u remember th size it was measured at ?,so it won't be hittin th pv but that only leaves piston slap so could need a .25 over bore and new piston who measured it and do they know what they were doing /size it measured at ?
this is probably not the problem but as i found out, the pressure plate has to be installed in a certain position or it wont fit properly, took me a while to figure that one out! haha
Sweet man glad its all good now !you should still check th arm for wear as it can give u a nochy clutch feeling instead of engaging smoothly ,have u done a test ride yet ?? Ps did u find out if it's piston slap causing th rattle ?
